Based on 5,740 IoT Telemetry Points: How to Intercept Biological Scrubber Thermal Tower Death and 90.6% Oxygen Waste
Real diagnostic case study from a 10,600 Nm³/d MSW biogas plant showing how E-Care™ Smart IoT detected 66.5% thermal stress (>38°C), 90.6% oxygen overdose, and calibrated 17.8 L/d (3.6 cm/d) NPKR dosing.
In conventional biogas plants, operators rely on passive DCS screens that only trigger alarms after outlet H2S exceeds limits—by which time the sulfur-oxidizing bacteria (SOB) biofilm inside the biological scrubber has already collapsed ("Tower Death").
During a 4.5-day high-frequency audit (5,740 telemetry records) on Unit #4 Biological Scrubber (treating 10,600 Nm³/d of biogas), EnvironTec's E-Care™ AI Cloud Guard uncovered two severe hidden hazards despite an apparently normal outlet H2S of 31.3 mg/m³: (1) Internal liquid temperature exceeded 38°C for 66.5% of operating hours, and (2) Pure oxygen injection was locked at 11 Nm³/h instead of the stoichiometrically required 0.5–1.5 Nm³/h (90.6% waste, causing severe sulfate acidification). Implementing AI-PID dynamic micro-oxygen control and the 17.8 L/day (3.6 cm/day tank level drop) NPKR nutrient rule reduced chemical/energy OPEX by 28%, eliminating safety hazards before they could occur.
